How to Check a Catalytic Converter (And Why the Cheapest Part Usually Costs the Most)

When I first started handling purchasing for a 12-person auto repair shop, I assumed the smartest way to buy parts was to find the lowest price and order it. It wasn't. In 2023, a “cheaper” order with a new supplier ended up costing us almost $400 in labor and rework because of one $2 part.

The order didn't look risky: a Koyo steering rack, a G35 Koyo radiator, a few upper radiator hose clamps, and a resonator for auto muffler work. Nothing exotic. Koyo is a name we trust. The rack and radiator were fine. The clamp was not.

Why the Cheapest Part Is Usually the Most Expensive

I still kick myself for not checking the clamp size and type. It wasn't even a brand-name problem—it was a sizing issue. The upper radiator hose clamp I bought was “close enough.” That close enough turned into a cold-leak, a second appointment, and a $240 bill for labor and new coolant. The $2 I saved became a $238 problem (and that doesn't include the customer's annoyance).

That was my first lesson in total cost of ownership (i.e., not just the part price, but the price after installation, labor, downtime, and customer trust).

I also learned that “same part number” does not mean “same result.” For auto muffler and exhaust work, I once picked a discount muffler because the picture looked identical. It had thinner steel and an annoying drone at highway speed. It rusted through in one winter. The OEM-style replacement lasted four years. The cheap part cost $70 and $180 labor. The good part cost $120 and zero rework.

What about Koyo steering racks and G35 Koyo radiators?

Both are popular for a reason. Koyo has real history in steering and bearing systems, and the G35 Koyo radiator is a common aluminum upgrade for Infiniti owners. But a quality part doesn't protect you from the cheap parts around it. A radiator is only as reliable as its hoses, thermostat, and clamps. A steering rack is only as good as the hardware and alignment that come with the install.

My mistake wasn't choosing Koyo. It was assuming the name alone would carry the job. Now I verify the exact part number, check the seller, and make sure the small consumables are correct before the order goes in.

The Hidden Cost of Not Checking a Catalytic Converter

The same logic applies to emission work, and this is where I see shops waste the most money. A customer comes in with a check engine light, the scanner says P0420 (catalyst efficiency below threshold), and someone immediately quotes a catalytic converter. More often than not, that's the expensive way to do it.

Everything I'd read about catalytic converters said to tap on the shell and listen for rattles. In practice, a tap test only tells you if the brick is physically broken. It doesn't tell you if the catalyst is chemically dead.

Here's the stripped-down version of how to check a catalytic converter that I use when talking to customers and vendors:

  1. Read the codes and the freeze frame data. P0420 is the most common catalyst efficiency code, but it can be triggered by exhaust leaks, bad oxygen sensors, or low fuel pressure.
  2. Do a visual check. Look for a dented shell, cracks, burn marks, or a rusted exhaust pipe before the converter. An air leak upstream can mimic a bad cat.
  3. Compare inlet and outlet temperature. With a warmed-up engine, a functioning converter has a hotter outlet than inlet. If they're nearly the same, or the outlet is cooler, the converter isn't doing its job.
  4. Check the oxygen sensor data. If you have a scan tool, the downstream sensor should stay fairly steady once the converter is up to operating temp. If it moves with the upstream sensor, the converter is not cleaning effectively.

Don't hold me to the exact number, but I'd say roughly a third of the P0420 codes we see end up being an exhaust leak, an old O2 sensor, or an electrical issue—not a dead converter. The EPA requires OBD-II systems to monitor catalyst efficiency on 1996 and newer cars (epa.gov/obd), so the check engine light is helpful. It just isn't a diagnosis.

How to Check a Catalytic Converter Without Wasting Money

If you ask me, the least expensive diagnostic is time. Before ordering any catalytic converter, spend fifteen minutes looking at the whole exhaust system. If a converter was going to fail, it usually leaves clues: rattling, overheating, a rotten-egg smell, or an O2 sensor that looks contaminated.

The same is true for any parts purchase. Whether it's a Koyo steering rack, a G35 Koyo radiator, an upper radiator hose clamp, a part for auto muffler systems, or a catalytic converter, the question is not “Can I afford the right part?” It's “Can I afford to replace this job twice?”

Value isn't the sticker price. It's the cost of owning the repair.

Now I have a short checklist before every order:

  • Is this the exact part number, or just something that “should fit”?
  • Is the seller authorized for the brand, and can they show it?
  • Are the supporting parts (clamps, hoses, gaskets) correct?
  • What does the diagnostic data say before I spend?

The cheapest part often becomes the most expensive one. The $2 upper radiator hose clamp taught me that better than any spreadsheet could. I'm not 100% sure of everything, but I'm sure about that.
